When I pull the starter rod on my wd45 the connection where the hot wire goes into the starter switch sparks until I release the rod what is the problem here? Thanks

Likely a loose connection has degraded to the point where you will have to replace the solenoid switch, on the starter. Might also be that internal resistance, on the starter has risen to the point that the starter needs an overhaul...

Try taking the pull switch off and polishing everything up and reassemble. Make sure all connections are clean and tight. AaronSEIA

Usually, what happens is the square contact on the switch side is worn or burnt to where good contact with the Starter pad is starting to be a problem. This is a high amperage point, and good solid contact is important to transfer high current to the Starter motor to engage it. If that's the case, a fireworks show is usually the norm as you have. Sometimes if the square contact isn't to worn, it can be cleaned up or rotated to the better area on the contact. If its pretty much toast, you have two ways to go with it. Either replace the mechanical Starter switch with a good USA made unit, or move to a Starter Solenoid either key crank actuated or button. If you move in that direction, the Starter motor contact pad will have to be changed to a stud to accomodate the Starter relay which can be mounted right on the Starter motor. This means you need to go into the Starter to make the change-over. Its a little more work, but that's really the way to fly from a reliability standpoint. MACK where are the insulators? I think I’m going to pull the switch off and clean it up good and try that. Where do you get a good solenoid switch?

Ya think? I say yes! At the bare minimum, the contact on the starter needs a good filing, get it down to clean copper, and put a new switch on, or upgrade, as steve says...

Ok thanks I think I’ll order a new switch and clean the contact up on the starter. I want to keep the original starter rod

No, actually it is easier on the switch. But you need to clean that one up REALLY GOOD, or get a NEW one. You file the opposing pieces so that they can make TOTAL contact against each other when you pull the rod. You can use a piece of copying paper between the switch pieces to see how much you need to file and how good they fit against each other. Clear as mud??

A few other things that can cause that damage, are continuously trying to start with a weak battery, bad connections, or too skinny battery cables. I like that carbon paper idea, to check the fit, could also use machinist's blueing...
