Subject: CA light switch

The original light/generator control switch started to arc and smoke when it was switched to the high charge setting. I am replacing it with a smaller aftermarket one. However, it does not look like it will fit in the hole without grounding out on the box. I am hoping to avoid drilling a new hole.
Has anyone made this switch fit in the stock hole?

It does get pretty tight in there. Wasn’t that switch but when I did my 12v conversions I used a bike inner tube and kind of lined the box to avoid it grounding g/shorting out where the switch was really tight.

The rear terminal of that switch has to be carefully bent a bit for clearance. There are 2 of those switches available. The Chinese made one that doesn't really fit and a USA made one that will barely fit without bending the terminal. It's nearly impossible to tell the difference between them except the USA one is marked "Made in the USA" . Most places sell the Chinese switch. I've also rotated the switch some for a better fit.

If you do bend the tab, use TWO pliers ! One,close to the 'bend', the other on the 'tip' of the tab. The idea is NOT put ANY stress on the 'guts of the switch'. Hold the 1st pliers firmly, when bending the tab !

THis has been discussed several times on this site.. You would think after 10 years, SOMEBODY/ Manufacturer would have modified / redesign the switch to FIT THE BOX...
I remember Steve at B&B saying he had a switch that fit the box... Did he sell the USA switch, or put a different resistor ( his design) on a switch ??

Steve rebuilds the original switches that do fit in the box. I had him do a few for me and they're probably good for another 50+ years!

The terminals on the new switch do not have any markings or letters on them. Shall I just eyeball it with how the wires are hooked on the old switch? I also have the wiring diagram in the manual, hopefully that will help out as well.

would be best to set on the bench and check out with a resistance meter... or battery charger and light bulb

Don't use that switch. I've heard so many horror stories on that switch especially from a lot of our AC customer's. They don't fit in the box well no matter what you do to it. They fail later on down the road anyway. Myron, I'm surprised at you! Using a non OEM piece? That's not like you buddy.
